Repair vs. Replace: When Should You Stop Fixing a Pallet?

The decision to repair or replace comes down to three factors: structural integrity, repair cost vs. replacement cost, and time.

Structural integrity: If the bottom deck is split, the stringers are cracked through the board, or there are more than three broken top boards, replacement is usually the safer call. A pallet with damaged stringers can collapse under load, risking employee injury and product damage.

Cost: A standard GMA 48x40 recycled pallet costs $8–$12. If repairs will cost more than 60% of replacement cost, replace. If the pallet is a specialty size or custom-built, the math shifts — expensive custom pallets are almost always worth repairing.

Time: Emergency repairs take priority only if you have no backup inventory. Otherwise, sort damaged pallets into a repair queue and cycle them back in during slower periods.
